I have a froze up 1600 dual port that I will tear down and rebuild to a 1641 for my TD. The 1600 uses a 85.5mm piston and 1641 uses a 87mm piston. You can go up to an 88mm piston without machining anything but I’m not sure about the new 88mm pistons today. Learning how to rebuild a VW engine is actually FUN. Really. I’d invest in two things. A Book titled “How To Rebuild an Air-cooled Volkswagen Engine that I’ve been using forever and get the BugMe video dvd Complete engine Rebuild. That’s Volume 3 in the series. I have all their DVDs. They are great to look at and very easy to follow. I recommen you do the rebuild yourself. And I too do not have a garage, carport or shop. I do everything either in the storage shed or the back yard. Good luck.
